How it works and how to choose one<\/h1>\n<p class=\"g-lead\">A PLC is an industrial computer that reads sensors, makes decisions according to a program and controls motors, valves and lamps \u2013 over and over, a few milliseconds at a time. Here is how it works, which programming languages exist and how to choose a system.<\/p>\n<div class=\"g-short\"><b class=\"t\">Short answer<\/b><\/p>\n<ul>\n<li><b>PLC<\/b> \u2013 Programmable Logic Controller, a programmable control system built to run machines and processes around the clock.<\/li>\n<li><b>Scan cycle<\/b> \u2013 the PLC reads all inputs, runs the program, writes all outputs and starts again. One cycle often takes a few milliseconds.<\/li>\n<li><b>Languages<\/b> \u2013 the IEC 61131-3 standard defines LD, FBD, ST and SFC. Instruction List (IL) has been phased out.<\/li>\n<li><b>Compact, modular or distributed<\/b> \u2013 choose by I\/O count, need for expansion and how spread out the plant is.<\/li>\n<li><b>Look at the whole picture<\/b> \u2013 I\/O, communication, software and what your technicians already know, not just the CPU price.<\/li>\n<\/ul>\n<\/div>\n<h2>What is a PLC?<\/h2>\n<p>PLC stands for <i>Programmable Logic Controller<\/i>. It appeared in the late 1960s to replace large relay cabinets in the car industry. Instead of rewiring when a machine changed, engineers could change the program.<\/p>\n<p>A PLC is built for industry: it withstands vibration, electrical noise and heat in the control cabinet, and runs the same program around the clock for years. A PLC system consists of:<\/p>\n<ul>\n<li><b>CPU<\/b> \u2013 the processor that runs the program and holds the memory.<\/li>\n<li><b>Inputs<\/b> \u2013 digital (24 V DC from buttons and sensors) and analogue (4\u201320 mA, 0\u201310 V, temperature).<\/li>\n<li><b>Outputs<\/b> \u2013 transistor or relay outputs to valves, contactors and lamps, and analogue outputs to drives and control valves.<\/li>\n<li><b>Communication<\/b> \u2013 fieldbuses and industrial Ethernet to operator panels, drives and higher-level systems.<\/li>\n<li><b>Power supply<\/b> \u2013 usually 24 V DC.<\/li>\n<\/ul>\n<h3>Where are PLCs used?<\/h3>\n<ul>\n<li><b>Manufacturing<\/b> \u2013 packaging machines, conveyors, robot cells, presses and test rigs.<\/li>\n<li><b>Food and process<\/b> \u2013 dosing, batch processes and cleaning sequences, often programmed in SFC.<\/li>\n<li><b>Water and wastewater<\/b> \u2013 pumping stations and treatment plants with remote monitoring via SCADA.<\/li>\n<li><b>Energy<\/b> \u2013 wind turbines, solar parks, battery storage and substations.<\/li>\n<li><b>Rail and infrastructure<\/b> \u2013 control on board trains, at the trackside and in tunnels.<\/li>\n<li><b>Buildings<\/b> \u2013 ventilation, heating and lighting in larger buildings.<\/li>\n<\/ul>\n<h2>How does a PLC work? The scan cycle<\/h2>\n<p>A PLC works in a fixed loop, the scan cycle. First it reads all inputs and stores the values. Then the program runs from start to finish using the stored values. The results are written to the outputs, and the PLC handles communication and diagnostics. A watchdog stops the PLC and puts the outputs in a safe state if a cycle takes too long. Very fast events, for example encoder pulses, are captured by interrupts or high-speed counter modules.<\/p>\n<p>For communication PLCs use fieldbuses and industrial Ethernet such as PROFINET, EtherNet\/IP, Modbus TCP, EtherCAT and PROFIBUS. Towards IT systems and the cloud, OPC UA and MQTT are increasingly common.<\/p>\n<h2>Programming languages in IEC 61131-3<\/h2>\n<p>IEC 61131-3 defines common programming languages for PLCs, so a technician can find their way between different brands. Easy for electricians to troubleshoot.<\/td>\n<\/tr>\n<tr>\n<td class=\"n\">FBD \u2013 Function Block Diagram<\/td>\n<td>Graphical, connected blocks<\/td>\n<td>Control loops and analogue signals, such as PID.<\/td>\n<\/tr>\n<tr>\n<td class=\"n\">ST \u2013 Structured Text<\/td>\n<td>Text-based, similar to Pascal<\/td>\n<td>Calculations, loops and data handling.<\/td>\n<\/tr>\n<tr>\n<td class=\"n\">SFC \u2013 Sequential Function Chart<\/td>\n<td>Graphical, steps and transitions<\/td>\n<td>Sequences such as machine cycles and batch processes.<\/td>\n<\/tr>\n<tr>\n<td class=\"n\">IL \u2013 Instruction List<\/td>\n<td>Text-based, similar to assembler<\/td>\n<td>Deprecated in the third edition (2013) and removed in the fourth (2025). Found in older programs.<\/td>\n<\/tr>\n<\/tbody>\n<\/table>\n<\/div>\n<div class=\"g-short\">\n<p style=\"margin:0\">In Siemens STEP 7 and TIA Portal the equivalents are called LAD, FBD, SCL and GRAPH. Suits smaller machines, pumping stations and building automation.<\/li>\n<li><b>Modular PLC<\/b> \u2013 CPU, power supply and I\/O modules on a rail or backplane. You pick exactly the modules you need and can expand later. Suits larger machines and processes.<\/li>\n<li><b>Distributed I\/O<\/b> \u2013 I\/O stations out at the machine, connected to the CPU over fieldbus or Ethernet. Control, HMI, vision and database on one computer<\/td>\n<td>Advanced motion control and data-heavy applications<\/td>\n<\/tr>\n<tr>\n<td class=\"n\">Microcontroller<\/td>\n<td>Low unit cost in large series<\/td>\n<td>High-volume products where you design and certify the electronics yourself<\/td>\n<\/tr>\n<\/tbody>\n<\/table>\n<\/div>\n<p>A <b>safety PLC<\/b> handles emergency stops, guard doors and light curtains. It has dual channels and self-diagnostics and is certified for, for example, SIL 3 to IEC 61508 or PL e to EN ISO 13849-1. Safety signals can share the network with other data using protocols such as PROFIsafe and FSoE.<\/p>\n<h2>How to choose a PLC \u2013 five pitfalls<\/h2>\n<ol class=\"g-pit\">\n<li><b>Too little I\/O.<\/b> Machines grow. Plan for 10\u201320 per cent spare capacity and room for more modules.<\/li>\n<li><b>Forgetting communication.<\/b> Check which protocols the drives, panels and other machines use before you choose a CPU.<\/li>\n<li><b>Leaving out the software.<\/b> Licences and training can cost more than the hardware. Check what is included and what upgrades cost.<\/li>\n<li><b>Ignoring what technicians know.<\/b> Choose an environment familiar to whoever troubleshoots at three in the morning. That may mean a system programmed with the same tools as existing plants.<\/li>\n<li><b>Underestimating the environment.<\/b> Standard PLCs are often specified for 0\u201360 \u00b0C.
